Rope tensioning instructions

Correct rope tension is one of the most important factors in rope service life and conveyor performance. Too loose and the rope will slap against the tube walls; too tight and it places excessive load on bearings and the rope itself.

⚠ Safety. Always isolate and lock out the conveyor before adjusting tension. Never attempt to adjust tension while the machine is running.

Why tension matters

The rope assembly in an aeromechanical conveyor runs at high speed in a continuous loop. If the rope is slack, it will not maintain its correct circular path through the tubes — it will deflect sideways, causing the discs to contact the tube walls, wear rapidly, and generate knocking or vibration. If the rope is too tight, the additional load on the rope, joint, and drive components accelerates wear and can cause premature failure of the joint or wire strands.

Signs of insufficient tension

  • Knocking or thumping noise in the tubes
  • Vibration felt through the structure
  • Rope "snaking" or deflecting
  • Accelerated disc wear on edges
  • Rope derailing from the drive

Signs of excessive tension

  • Higher than normal motor current draw
  • Overheating at drive head bearings
  • Premature joint or wire rope failure
  • Difficulty rotating drive manually
  • Rapid bearing wear

Locate the tensioning mechanism

On top-drive aeromechanical conveyors, the tensioning mechanism is typically located at the drive head at the top of the machine. The drive head assembly sits on adjustable mounts or slides, allowing the drive to be moved relative to the frame to increase or decrease rope tension.

Loosen the locking fasteners on the tensioning mechanism before attempting any adjustment. Do not force the adjustment against locked fasteners.

Set initial tension after fitting

After installing a new rope, set the tension so the rope feels reasonably taut when pressed by hand at the midpoint between discs, but with a small amount of give — not drum-tight. The rope should not sag or deflect visibly.

New wire rope will stretch and bed in during the first period of operation. Set a slightly higher initial tension than you would for a rope that has already bedded in, to allow for this initial stretch.

Tighten the locking fasteners once the initial tension is set, then close all access panels before running.

Re-tension after bed-in

After approximately 4–8 hours of operation with a new rope, stop the conveyor, isolate power, and re-check the tension. New rope typically stretches noticeably during the bed-in period — you will usually need to increase tension at this point.

Adjust until the rope is correctly tensioned, then re-lock the tensioning mechanism. A second bed-in check after a further 8 hours is good practice, particularly for longer conveyors.

After the bed-in period, tension should remain relatively stable. If you find yourself regularly re-tensioning, investigate the cause — this can indicate joint wear, disc wear, or a drive alignment issue.

Periodic tension checks

Include rope tension in your routine maintenance schedule — a check every one to three months is typical for most installations, though high-cycle or abrasive applications may require more frequent checks.

If tension is consistently dropping between checks, inspect the joint for wear, check that tensioning fasteners are remaining tight, and look for any signs of rope elongation or wire strand fatigue.
