How to identify a rope that is approaching end of life, common failure modes, and what causes premature failure. Planning a rope replacement before an unplanned breakdown saves significant downtime and cost.
When to replace your rope assembly
Aeromechanical conveyor ropes wear gradually through normal operation. A well-maintained rope on a correctly set up machine will give good service life — but no rope lasts indefinitely. Regular inspection allows you to plan replacement at a time that suits your production schedule, rather than waiting for an emergency breakdown.
Planned vs unplanned replacement. An unplanned rope failure typically means an immediate, unscheduled shutdown. A planned replacement can be scheduled during maintenance downtime with a rope already on order. The cost and disruption difference is significant — inspect regularly and replace on your terms.
Common signs of wear — inspect these
🔍 Disc wear
The polyurethane discs gradually wear down through contact with the tube walls during normal operation. Disc diameter reduction is normal over time.
What to look for
- Reduced disc diameter (measure periodically)
- Flat spots or uneven wear on disc edges
- Cracking, chunking or deformation of disc material
- Discs loose or rattling on the rope
Action
- Monitor disc diameter — when significantly reduced, plan replacement
- Cracked or deformed discs should trigger immediate replacement planning
- Loose discs can cause balance issues and accelerate further wear
🔍 Wire rope wear and fatigue
The wire rope core can develop broken strands, kinking, or corrosion — particularly at the rope joint and at the drive contact point.
What to look for
- Broken or frayed wire strands (visible at joint or accessible sections)
- Kinks or permanent bends in the rope
- Corrosion — particularly on galvanised ropes in humid environments
- Rope diameter reduction at any point
Action
- Any broken strands are a sign the rope is approaching end of life — plan replacement
- Kinked rope should be replaced — kinks cannot be removed and are a stress concentration point
- Corrosion on galvanised rope in food environments: consider switching to stainless steel
🔍 Joint wear
The rope joint is subject to high cyclic loading and is often the first point of failure. On bolted/laminar joint assemblies, the joint bolts and collar can loosen or wear.
What to look for
- Joint collar movement or play
- Loose joint bolts (check torque periodically)
- Wear marks at the joint on the tube interior
- Any deformation of the joint collar
Action
- Check joint bolt torque at each scheduled maintenance interval
- A worn joint collar should be replaced — do not continue running with a loose joint
- Joint failure typically means immediate rope replacement
🔊 Noise and vibration
Changes in conveyor noise or vibration often indicate a problem developing — don't ignore them.
Symptoms
- Knocking or thumping — typically low tension or worn discs
- Rattling — loose discs or joint
- Increased overall vibration — rope imbalance or disc wear
- High-pitched squealing — rope/disc contact with tube wall
Action
- Check tension first — low tension is the most common cause of knocking
- Inspect discs for wear or damage
- Check joint integrity
- If symptoms persist after tension adjustment, plan rope replacement
Causes of premature rope failure
If your rope assembly is failing significantly earlier than expected, one of these is usually the cause:
Incorrect tension
Both too loose (disc-to-tube wall contact) and too tight (overloading joints and rope) dramatically reduce service life.
Incorrect disc size
Discs that are too large for the tube will contact the walls immediately. Too small and conveying efficiency and rope life both suffer.
Tube wear or damage
Internally worn or scored tubes will chew through discs rapidly. Always inspect tubes when fitting a new rope.
Wrong rope specification
Incorrect pitch count or wrong material for the environment will all cause premature failure.
Drive misalignment
A misaligned drive head puts uneven load on the rope and accelerates wear at the entry and exit points.
Product contamination
Abrasive or corrosive products that enter the rope circuit accelerate both disc and wire rope wear significantly.
